Measure the packed product first
Build accurate packed-product profiles. Record outer dimensions, actual weight, fragility, void space, and current damage rate rather than optimizing from product dimensions alone.
Calculate dimensional weight across the carrier services you actually use. A size change saves money only when it crosses a billed-weight or surcharge threshold in the applicable tariff.
Right-size without under-protecting
Replace an oversized stock carton with a closer size, reduce unnecessary void fill, fold soft goods, or redesign inserts so the product stays centered with less empty air.
Do not trade predictable freight savings for higher damage and return costs. Validate packaging with appropriate drop, vibration, compression, and climate testing.
Make improvement repeatable
Standardize carton choices at the packing station, surface recommended packaging in the order workflow, and audit billed dimensions against master data.
Track shipping cost, material cost, packing time, damage rate, and customer experience together. The best package is the smallest one that consistently survives distribution.
A smaller box can leave the billed weight unchanged
This fictional comparison uses the U.S. parcel model: dimensions round up to whole inches, DIM pounds round up, and the larger of actual and DIM is compared. Actual weight stays at 12 lb. A half-inch reduction from 10 to 9.5 inches changes raw volume, but both heights still round to 10.
The 19-inch option moves the 139-divisor result down one pound. If actual weight were 25 lb, every row below would compare at 25 lb instead. Neither a volume reduction nor a lower base weight establishes a dollar saving: apply the actual rate table and exclusions after this worksheet.
| Packed box (in) | Rated volume | At 139 | At 166 |
|---|---|---|---|
| 20 × 15 × 10 | 3,000 in³ | 22 lb | 19 lb |
| 20 × 15 × 9.5 | 3,000 in³ | 22 lb | 19 lb |
| 19 × 15 × 10 | 2,850 in³ | 21 lb | 18 lb |
