Void Fill and Dimensional Weight

Understand why excess empty space inside a carton can become a recurring shipping-cost problem.

Carriers measure the outside

Dimensional-weight formulas use external package dimensions, so empty air inside a large carton can still contribute to billable weight. Adding more lightweight void fill does not reduce that outside cube.

If a product routinely ships in a carton much larger than necessary, the shipping penalty repeats on every order where dimensional weight controls.

Void fill still has a protective role

The goal is not zero empty space. Cushioning can prevent movement, absorb shocks and protect surfaces. The correct amount depends on product fragility and the distribution environment.

Packaging engineering should balance protective performance with carton size rather than removing material based only on a DIM-weight calculation.

Use shipment data to prioritize redesign

Identify high-volume SKUs with a large gap between scale weight and dimensional weight. Those products usually offer more savings potential than dense items already billed by actual weight.

Model proposed carton dimensions in the calculator before ordering new packaging so expected billable-weight changes are visible early.

Removing fill alone does not change dimensional weight

A 50 × 40 × 30 cm carton has 12 kg volumetric weight at divisor 5000. Replacing 0.4 kg of cushioning with a 0.1 kg alternative changes a hypothetical 7 kg gross parcel to 6.7 kg, but the unchanged outer carton still compares at 12 kg.

If a validated insert redesign instead allows a 50 × 40 × 25 cm carton, volumetric weight becomes 10 kg. The distinction is useful: lighter fill changes scale weight, while a smaller outer envelope changes DIM weight. Both designs require product-protection validation; these are arithmetic scenarios, not trials.
